Will a parcel carrier still accept this size?

That depends on the carrier and on your contract. The capacity pushes the volumetric weight above the usual ceiling, so expect a surcharge or shipment as freight.

How much filling material should I allow for?

With 160 litres it adds up quickly. Choose lightweight protective and filling materials and pad the corners first, because that is where large boxes move most in transit.

When is double wall board the better choice?

As soon as the contents get heavier or the boxes travel stacked, switch to double wall shipping boxes. This 4 mm grade is built for volume, not for mass.
