A square footprint of 360 x 360 x 250 mm gives you a box in which goods sit side by side rather than stacked on top of each other. That is handy for sets, but it really pays off on consignments that have to come back once more. Is this size suitable for letting customers return goods themselves?

Yes, and that is one of the reasons people choose it. Put a return label and a strip of tape inside the box and your customer can hand it in at a collection point without needing new packaging.

How much room does such a wide footprint leave on a pallet?

At 360 mm per side, a narrow margin stays free on a euro pallet. That is normal and it stops the boxes from overhanging the edge of the pallet.

Can I use the box a third time after a return?

Usually not for shipping. Check the flap creases and the corners. If they are crushed or torn, keep the box for internal use or put it out with the waste paper.
